Prefabrication often sounds like an obvious solution to construction’s productivity problems.
Move work into a factory. Standardize the process. Reduce field labor. Build faster.
Then reality gets involved.
One of the biggest lessons from companies experimenting with advanced prefabrication is that designing the product is only part of the challenge.
The harder question is whether you can manufacture the same product often enough, in enough places, under enough different building codes to make the economics work.
Prefabrication Needs Volume
Tedd Benson, founder of Bensonwood and Unity Homes, has spent years developing systems that move more construction work into controlled manufacturing environments.
One of those ideas is a core wall integrating mechanical, electrical, and plumbing systems.
Technically, the concept works.
Economically, things get more complicated.
Benson estimated that his company would need roughly 250 projects per year before it could dedicate the personnel and factory space required to make the system cost-competitive with conventional onsite electrical and plumbing.
That’s an important point.
Factories depend on repetition.
If every project requires a different configuration, different engineering, or different production process, many of the advantages of manufacturing disappear.
Then Come the Building Codes
Construction isn’t regulated by one national set of identical requirements.
Codes and local interpretations vary.
A mechanical or plumbing assembly accepted in one jurisdiction may require changes—or a different approval process—in another.
That makes standardization difficult.
Green Canopy NODE approached this problem differently.
Instead of completely enclosing its utility system before it reaches the project, the company designed an open cassette that inspectors can examine on the job site.
The product remains prefabricated, but the inspector can still see the work.
It is a small design decision that solves a much larger practical problem.
Manufacturing and Construction Are Both Local
Transportation creates another challenge.
A factory is in one place.
The construction site is somewhere else.
The farther apart they are, the more expensive it becomes to move large components between them.
Green Canopy NODE is experimenting with another solution: bring manufacturing closer to the construction.
The company has been developing a “pop-up factory” model that would allow components to be manufactured near or at a project rather than shipping everything long distances from a permanent facility.
It changes the traditional prefab equation.
Instead of asking, “How do we move the building from our factory to the site?”
The better question may be, “How do we bring manufacturing closer to where we’re building?”
The Real Future of Prefab
Prefabrication isn’t simply a technology problem.
It is a logistics problem, a code problem, a volume problem, and a business-model problem.
The companies that succeed may not be those that prefabricate the most.
They may be the ones that figure out exactly what should be prefabricated, where it should be manufactured, and how it can remain flexible enough to work in the real world.
